🚧 Potholes on newly built expressways should worry us. Not because potholes are new to India. But because when they appear on recently completed flagship roads, we need to ask a more technical question: Are we focusing too much on materials, and not enough on execution? Bitumen must certainly have the required chemical properties. The asphalt mix must have the correct balance of aggregates, sand, filler and binder. If the mix is wrong, the pavement can become too brittle in cold conditions, too soft in heat, or too porous due to excessive air voids. (see video below) But good material alone does not make a good road. The process matters equally. If the subgrade or aggregate base is not compacted properly, the roadbed remains weak. Under heavy traffic, the pavement flexes. Fatigue cracks appear. Water enters. The foundation softens. Vehicles then pound the unsupported asphalt until it breaks away and forms a pothole. The same applies to bitumen-concrete bonding. Where a bituminous wearing course is laid over a concrete layer, the interface must be clean, prepared and bonded correctly. If bonding fails, the pavement surface becomes vulnerable to distress, especially under heavy traffic and rain. This is not just about rain. Rain only exposes weaknesses already present in design, preparation, compaction, drainage, bonding and quality control. We need stronger process discipline in road construction: ☔ proper subgrade and base compaction ☔ correct asphalt mix design ☔ control over temperature during laying ☔ clean and prepared bonding surfaces ☔ adequate tack coat / bonding treatment ☔ drainage that prevents water ingress ☔ independent quality checks during execution, not only after failure India is building expressways at scale. But scale without execution discipline will increase maintenance costs, reduce pavement life and erode public confidence. The question is not whether potholes can be repaired. The question is why they appeared so quickly. Should India now move from material testing alone to stricter process audits during road construction?
